On one hand, there is no question that you have a problem. I doubt that you could ever fly that component and have any faith that it would hold together. I suggest that you put it behind you and try again. If you purchased the hysol from Lancair, perhaps a letter direct to Lance and/or Joe explaining the problem, might get the company to help you out with the replacement parts/hysol, etc.
Re; the hysol.... I have never experienced this problem. Can you repeat your mixing and see if the problem repeats? Is it possible that the proportions got reversed???? Are your scales accurate? Are you sure of the shelf life?? I have always refrigerated my hysol; I dont believe that it is a good idea to let it cycle daily thru the local temperature extremes. BTW, being in the S.F. bay area with its high humidity, I have always had to keep my epoxy in a heated area to keep the catalyist from wicking moisture and turning solid : - (
