Could be the airflow is not the main culprit - but, since Rusty is somewhat committed? to the core {:>), I figure we'd help him work that side of the equation for a bit - then if we (he) can't get the improvement he would like, he may have to consider other alternatives (like a stock core).

I refuse to believe the stock core is all that special.  I do know that I can't fit the long stock 2nd gen core, but could possibly fit a 3rd gen core.  I doubt one of those would be enough though.  I'm sure the evap core will be just fine, once I get the airflow straightened out (get it, straightened... never mind).   I could do unlimited climbs at 90 mph an 90+ degrees F before I went to the C drive, so the extra power is what's causing me problems.  Even now, I'm probably only 15 degrees away from being able to climb at will.  If necessary, I still have the Setrab cooler that I used in an earlier revision, and I'm sure that will do the job.  It might even fit.
