When I was at builders assist in 12/07, we accidentally drilled all 3 side window (ex door) for the wing bolts and washers used to hold the windows in place for bonding. We noticed our error before bonding and the engineers were consulted regarding the now several holes in each of the plexi windows. Even with Lancair absorbing the cost of the mistake, the engineers' recommendation was a solid do-over with new windows not drilled. That probably says a lot. Another idea is drill holes through the plexiglass in the bonding area to allow hysol squeeze through and mechanical bonding on the back side. I also incidently applied a two bid fiberglass over the plexiglass bonding area and about 1/12 inches on the fuselage sidethus capturing the glass. Hope this helps out.
