We also cast the counterweights and extended them forward to optimize
the leverage and minimize the weight.

Our approach was to take an alginate (dental) impression of the aileron.


Before taking the impression we extended flange of the aileron forward
with a piece of plywood.  This was superglued temporarily into place.
We measured how far forward the counterweight could be extended.  We put
a piece of duct tape on the plywood along this line to know where the
forward most portion of the counterweight should end..

We mixed the alginate and placed it in the aileron cavity and placed a
piece of plywood on the top.  The alginate will stick to the wood.  Mix
fast as you only have about 2 minutes before it sets up.  You can extend
the time by using really cold water.

We cut back the alginate to the outline we wanted for the lead.  Boxed
this in with paint sticks and superglue.

We mixed dental plaster and poured it in the mold.  We now have the
shape of the aileron in plaster.

We melted the lead in a cast-iron pot and poured in the plaster mold.
We were able to get several pours from each mold.

I would then bolt on the lead to get right amount and then fiberglass
the pieces in place (1bid).

If you are confused about how to do this, ask your favorite dentist to
give you a hand.  They know this process very well and can tell you
where to bum all the materials.
