Rusty;  In a recent photo of your in filter, it appears that your plenums are attached to the radiator cores with hinge material.  Question, how is the hinge attached to the radiator cores.  JohnD

You're correct, the ducts are attached at the top and bottom with hinges.  I have foam stuck to the tanks, and the sides of the ducts just seat into the face of the foam.  The flat sides of the evap cores are soft aluminum, about 1/16" thick.  They contain no water, but are just a place for the outer row of fins to attach.  You can drill, and pop rivet this plate as much as you like, as long as you're careful not to drill too far and hit the first row of tubes.
