Jim, I've had this happen on my 235 a couple of times and it took a lot of head-scratchin' to figure out what happened. In each case, the flap motor drove past the magnetic down-stop (don't know if it's the same mechanism on your airplane) on the flap drive actuator. I determined that tapping the switch to put the flaps down in increments allows the magnetic rod "coast" a bit before it stops. If this happens when you're close to the normal stopping point, the rod can coast past the spot on the magnetic switch where it is supposed to stop and then continue to drive until the actuator jams in the "down" posiion. When this happens, I have to open things up and detach the actuator rod from the flap lever and twist it some to free it enough to allow it to run in the other direction. As long as I run the flaps down in one continuous motion, the limit switch always works. Check your system for how much the actuator "coasts" when you let up on the switch. If it coasts even a little bit, this might be the culprit. As soon as I get the time, I intend to replace the magnetic limit switch with a postiive-action micro-switch - arranged in such a way as to eliminate the potential for "coasting past".
