Don, I had a very similar problem on a airplane I owned for several years.
After spending megabucks on com mods (a Collins Microline with 23 MODS!)
chasing the problem I found it was the mike gain.  I had David Clark
headsets with the old style (carbon I think) mikes which were "too
sensitive" even with foam muffs and the gain turned all the way down.  Clark
replaced the mikes, at no charge, with the newer style Electrect mikes which
solved the mystery.
